2.1.Solution for a combined forming and punching process
Principally,two typical methods are available to produce hole patterns,one of these being a combined blanking and piercing tool and the other being a progressive tool.Because of the high tool forces caused by several hundred simultaneously and closely positioned punches in the area of the cutting edges the first method is not of further interest.A solution using a classical progressive tool would combine a punching-followed by a forming step in order to realize the desired part geometry.Yet,the required tolerances seem to also make this process inadequate.A further approach could lie in the use of a perforated shaving foil in a modified die.In this method,the cutting edge is designed with a conically shaped chamfer.The advantage of this approach comes from the fact that one single stroke creates the entire hole including its raised edges of the holes,and the concentricity between raised edge and circular hole is merely dependent on the production accuracy of the blanking die.Fig.2 shows this procedure in four sequences.To begin with,the foil is clamped down with the pressure plate (a).Following this,the punch draws the foil downward into the conically shaped chamfer until the cutting edge is reached (b).Next,the actual punching process (c) begins.Through the bending operation,a residual stress in the foil leads to a minimal springback behavior following the punch’s retreat (d).Incrementally,the entire hole pattern is created by repositioning of the foil.What makes this process so favorable is the precision of the hole’s raised edges,which remain constant throughout the hole pattern,since the punch- and blanking die combination remains the same for the entire forming and punching procedure.
2.2.Method concept
The automated punching procedure displays the chosen solution for the production of hole patterns with raised edges,based on advantages in tool precision as compared to a classic progressive tool or a combined blanking and piercing tool.For this solution,one hole diameter requires only one punch and one blanking die.To produce a hole pattern the foil is positioned in x- and y- direction through a computerized numerical control (CNC).Following every positioning move,a punching stroke is carried out.The flexibility of this process and the relatively simple and precise manufacturing of the required tool are opposed by a relatively complex realization of a controlled X-Y stepper and a longer processing time.Still,a very important characteristic of this
method lies in the creation of the raised edges.Since only a single punch and blanking die set is used to construct all of the holes in the shearing area,the raised edges of all holes are equal.
